You error could point to several things, such as #3 and 4 above, it could point to also assets that weren't ran through iMovie first, and that iDVD is having problems I don't understand what I've done incorrecty? There is a workaround, it's called Anamorphicizer, it's a little application that gives to your Quick Time movie a 16:9 flag that iDVD will understand.
